Additive Manufacturing (AM) has matured as a viable approach to production of electro-mechanical and thermo-fluid systems, with a growing number of economical, functioning systems in the aerospace, medical, and energy fields.

This tutorial will provide an update on technological advances in materials, equipment, and processes along with a roadmap toward expanded applications of AM through four interrelated modules:

  • Fundamentals of Metal AM – A baseline review of metal processes, including energy beam one-step processes and the emerging polymer-based and binder jetting two-step processes, plus various post-processing methods.
  • Quality of Metal AM – Description of accuracy, resolution, distortion, and dimensional control; porosity, defects, and materials structure/property relations; surface finish and surface defects.
  • Design for Metal AM – Design for function using empirical rules, part integration, and internal channels; generative design and topology optimization through organic, lattice, and cellular meta-structures along with multi-materials development.
  • Certification – Metal powder production and characterization for incoming material control and powder reuse; parameter selection, process setup, test blocks, inline monitoring and process control; post-process removal, HIP, heat treatment, and machining setup; non-destructive evaluation procedures; anisotropic mechanical property measurements for static, impact, fracture toughness, and fatigue strength.
